Lameness poses a significant welfare challenge for dairy herds, arising from the bacteria that animals pick up on their hooves. This condition can result in infections, restricted mobility, and notable behavioural changes. The financial impact of lameness on farmers with a 100-cow herd is estimated to amount to several thousand dollars annually.

The impacts include animal suffering, increased CO2 footprint, loss of milk production, decreased fertility, increased treatment and vets’ bills, poor longevity, increased trimming costs and ultimately reduced profit margins. And these impacts are a major focus for the whole Food and Beverage sector’s supply chain.

Hoofcount’s collaboration with Siemens

Hoofcount, a small family firm in rural Lancashire and a deep understanding of farmers and their animals’ needs, has developed its range of automated footbaths suitable for every farm.

Every Hoofcount footbath is designed, folded and built in its continuously growing workshops and being shipped to over 16 countries including Canada, Germany, Sweden and the Czech Republic, with the company producing around 300 footbaths a year.

Key benefits of the baths include:

  • Optimization: The footbaths are designed to minimize water and chemical usage, thereby reducing overall operational costs.
  • Easy Maintenance: Each footbath is equipped with a built-in cleaning system that takes less than 3 minutes to clean using two chemical pumps, triggered after a specified number of cows have passed through.
  • Smart Controller: A Smart Controller enables users to monitor and adjust settings conveniently from a mobile device, while also receiving important notifications.

To enhance their footbath production and capabilities, Hoofcount has collaborated with Siemens, tapping into the company’s expertise in integrating the physical and digital realms through LOGO!, an intelligent logic module for small-scale automation projects in industrial settings. LOGO! manages the control of critical mechanisms in Hoofcount’s footbaths, including chemical and water pumps, as well as animal feed controls.

The controllers not only enable the tracking of cows passing through the footbaths but also provide valuable herd data, which can be visualized on an HMI screen. Additionally, the footbaths can be remotely controlled and have the capability to transmit data to the cloud for further analysis.

Through working with Siemens, Hoofcount’s footbath production has more than doubled each year, enabling the company to also grow twice as much.

We exist in a world of interconnectivity where communications-capable machinery can function either autonomously or with minimal human interaction. The backbone of the interconnectivity is complex industrial communication networks which utilize communication protocols that have evolved over time.

Industrial automation system architecture must rely on these robust communication networks to achieve further digital transformation of plant floor processes. They are required for data exchange, data control, and the flexibility to connect devices or machines from different manufacturers in the same installation.

Some common controllers used for industrial automation architecture are: PLCs (Programmable Logic Controllers), SCADA (Supervisory Control and Data Acquisition), and DCS (Distributed Control System). They interface and control field devices, distributed IO systems/controllers, HMIs, and supervisory PCs.

What is Industrial Communication?

Data communication is the conversion and transmission of information, often in a digital format, from a transmitter to a receiver through a link (copper, coax, optical fiber or wireless). Industrial Communication Networks are designed and built to handle real-time control and data integrity while installed in large plants that are potentially operating in harsh environments.

Regardless of link type (copper, coax, fiber or wireless), these networks allow the exchange of large amounts of data while using limited bandwidth. There are various ways to implement a communication structure depending on the required communication protocols of digital controllers, field devices, dedicated automation software, and external systems. Maintaining overall system connectivity and reliability is necessary therefore; Open Systems Interconnection (OSI) standards are becoming the new trend in industrial communications.

Industrial Communication Network Structure – Hierarchical Levels

A vertical network is typically used in manufacturing and/or process industry where data exchange is bidirectional between field level devices and operations management level infrastructure.

Field Level (Layer 1):

Devices operating at this level typically utilize on/off signals, 4-20mA current loops, or serial point-to-point communication options. The most sophisticated communication technology used at this level is a fieldbus (e.g. ProfiNET, Profibus, HART, ControlNet, DeviceNet, CAN Bus, and Foundation Field Bus), which allows for distributed control among smart field devices and controllers. An Unmanaged Ethernet Switch is an example of an industrial device operating at the Field Level. Depending on the physical layout, Unmanaged Ethernet Switches may also require built-in media converters (copper to optical fiber).

Control Level (Layer 2):

This level consists of PLCs and Operator Interfaces. For instance, fast response times, quick transmission rates, synchronization between machines, processing of critical data, and minimal data volumes are specific characteristics of this level.

LAN (Local Area Network) utilizing Ethernet TCP/IP communication protocol for connecting control units with computers is an example of proper network architecture for the Control Level. This type of network is also suitable for coordination and synchronization between controller units (acting as a control bus). Managed Ethernet Switches typically operate at this level for advanced configuration and increased network control. In Managed Ethernet Switches, each port can be configured individually, different levels of user access can be employed, and connections can be closely monitored in terms of traffic throughput, errors, and port status. They usually have a Web Interface for remote access, which allows network administrators to make changes remotely.

Information Level (Layer 3):

This level resides at the top of industrial automation systems collecting information from its direct lower level (Control Level – Layer 2). Usually, it handles large volumes of data that are not time sensitive. Common network architecture at this level is an Ethernet LAN suitable for the large scale of these networks and their scope (factory planning and management information exchange). It is common to connect these types of networks to other industrial networks using gateways.

Managed Ethernet Switches can also operate at this level (same as Layer 2).

THE RISE OF ETHERNET: HOW IS IT AFFECTING DRIVE TECHNOLOGY?

 

Nowadays, the buzzword everywhere is the Internet of Things (IoT), which reflects the current, fast-changing landscape of our lives. IoT is the interconnectivity of ‘smart’ devices, allowing the exchange of data and information on a plant wide, infrastructure wide or even global scale. A ‘smart’ device could be an appliance, a light fixture, machines, or a Programmable Logic Controller (PLC).

The industrial version of this trend, called the Industrial Internet of Things (IIoT) or Industry 4.0, is the offspring of this global trend in the Information Age. What does this means for the electrical industry? It means that we will see more and more devices becoming ‘smart’, increased retrofit projects of old facilities, communication infrastructure upgrade of entire plants and so on. The common theme in all these changes is one word: Ethernet.

 

So how did Industrial Ethernet evolve? PROFINET played a major role in this evolution.

The number of PROFINET nodes, which is an Ethernet-based open communication protocol, has increased from about 1 million in 2007 to about 6 million in 2013! [Source: PROIBUS & PROFINET International (PI)

This illustrates the speed with which the IIoT is growing.

 

PROFINET has been at the forefront of this industrial revolution due various advantages:

 

1. Incredibly fast speeds and high transmission rate

– Up to 31.25 micro seconds cycle time

2. Wireless and web access

– Lowering cabling costs

– Ease of use through your phone

3. Open standard

– Offering flexibility to all users

4. Ease of cabling

– High availability of RJ45 Ethernet cables

– Simple termination and lower installation costs

– Ease of transmission of safety protocol, ProfiSafe, even over wireless!

6. Diagnostics

– In the past, most field level devices and instruments were controlled via 0-10V or 4-20 mA analog signals. The downside to this method is the lack of any diagnostic information

 

 

Variable Frequency Drives (VFDs) have not been exempt from this revolution. Due to high demand in the industry, more and more VFDs are now required to have an Ethernet-based communication onboard. However, compared to other electrical and automation products, VFDs have been slower in responding to this demand. Why?

1. Cyber security
The number one concern with the rise of Ethernet is cyber security. The availability of all devices on a flat network infrastructure could make the system extremely vulnerable to unauthorized access and hacks. Since VFDs are directly coupled to a moving “load” in the process, this risk is even more pertinent.

2. Cost
All Ethernet based communications require peripheral devices to have more computational processing power and network infrastructure compared to legacy components, such as serial or analog signal controlled devices; hence, the anticipated higher cost.

3. Technical Know-how
When merging the IT world and the Industrial world, new concepts such as Network topologies, data exchange and communication protocols are introduced to the control system, which adds more complexity and technical knowledge.

 

However, the advantages of IIoT cannot and should not be neglected. How can Siemens and E.B. Horsman help you overcome the challenges of Ethernet-based VFDs listed above?

 

1. Overcoming Cyber Security:

I. One way to restrict and control access to a network is to segment it to different zones using switches and firewalls. Siemens produces extremely secure Layer 3 switches and firewalls called Ruggedcom which you can find at E.B. Horsman & Son.

II. Using integrated safety and safety communication protocols can significantly restrict unauthorized access. Siemens is a pioneer in implementing Safety over Wireless via ProfiSafe, which is compliant with International Machinery safety requirements (e.g. EN62061, ISO13849). With minimal added programming time and complexity compared to regular PROFINET, Siemens VFDs seamlessly interconnect and communicate via ProfiSafe at higher level control.

III. If remote operation and monitoring is required, the use of a secure VPN router significantly adds to the system’s security level. IV. In addition, the Siemens VFDs incorporate a built-in Web Server which can be conveniently accessed using any browser. Simple Parameter adjustments and monitoring can be applied without the use of any additional software or hardware!

2. Maintaining Lower Costs:

Due to the increased interest and production of PROFINET-devices, the cost of VFDs with PROFINET capability is significantly decreasing compared to other communication platforms.

3. Mastering the Technical Know-how:

Thanks to the Siemens Totally Integrated Automation (TIA) platform, the virtually all PROFINET enabled devices, including VFDs, can be configured and programmed in one platform, which makes programming much easier. Further, most of the fine-tuned network configurations are automatically included in the software; which decreases the background knowledge required for installation.

What Needs to be Monitored?

Decide on a final number of cameras required. Once the camera locations are identified, EBH or Opticom can assist with selecting the right camera for each location.

Picking the Right Camera

Decide on the type of system that’s best suited for the application. Again, EBH or Opticom is available to assist with the selection process.

  • Coax (analog) or Network? Both types of system provide high quality video with complete network access.
  • Who will maintain the system? A network (IP) system will require onsite IT personnel, whereas an analog system can be easily serviced and maintained by electrical staff.

Cabling Infrastructure

The Opticom camera systems are flexible with cabling infrastructure. If upgrading to HD-TVI from a traditional analog solution, no cabling infrastructure change is needed. HD-TVI utilizes the existing coax cable and connectors without the need of installing Cat5e/Cat6 cable. All you need to do is change the cameras and the DVR.
